Fill accuracy and mouthfeel in stick packs
Stick pack dosing and direct-pour texture
A stick pack is a narrow tube with a longitudinal back seal and two end seals, usually 15-25 mm wide, holding 1.5 g to about 15 g. Most are torn open and poured straight into the mouth, so the powder is eaten dry. That one habit drives the formulation: particle size, sweetener choice and how fast the powder wets with saliva.
Auger versus volumetric filling
Stick fillers dose by volume, not weight. An auger filler suits fine, cohesive powders; a cup or cam-driven volumetric doser suits free-flowing granules. Either way the declared fill weight depends on a stable tapped density, so a blend change means the filler is reset.
Fill weight tolerance
Percentage variation hurts small fills. Five percent drift on a 3 g stick moves 0.15 g, and a segregating blend swings the active further than the fill weight does. Small fills need tight doser tolerance, check-weighing and an overage on expensive actives.
Dry mouthfeel
Powder eaten dry has to melt on the tongue. Coarse granules feel gritty; very fine powder cakes to the palate and makes people cough. A granulated blend around 100-200 microns melts cleanly, with erythritol giving a strong cooling finish and isomalt a much milder one.
Dose ceiling
Roughly 8 g of loose powder is the comfortable limit for a dry stick. Above that most people stop halfway. Ten to fifteen gram sticks work when the product is meant to be stirred into water, and the directions have to say so.
Jelly and liquid sticks
Sticks also run wet. A jelly stick is a hot-filled hydrocolloid gel that sets inside the pack; a liquid stick carries syrups, enzyme drinks or collagen shots. Both need a heat-stable active, because fill temperatures near 85°C destroy probiotics and degrade vitamin C.
Formats
Stick packs suit single doses of 1.5-8 g eaten dry, or up to 15 g stirred into water: collagen, fibre, enzymes, electrolytes, meal-replacement shots. Loose-sachet runs start from around 10,000 sticks, so a stick is a scale-up format rather than a first test. Physical samples typically take two to three weeks, which is when the dry-mouthfeel call gets made.
Halal & sourcing
Flavour is the halal risk in a stick. Spray-dried flavour and oil powders are often built on a gelatin wall material, and liquid flavours are commonly carried in ethanol. Specify modified-starch encapsulation and alcohol-free flavour carriers before the sample is made.
