A sachet is a barrier, not just a wrapper. The film decides shelf life: a clear PET/PE structure lets in oxygen and moisture, while an aluminium-foil laminate is effectively a total barrier and makes a 24-month shelf life achievable for the right formula, including hygroscopic or oxygen-sensitive actives. Choose the structure before you choose the artwork.
Foil versus clear film
An aluminium-foil laminate (PET/ALU/PE) has effectively zero oxygen and water-vapour transmission. Metallised film looks similar on shelf but its barrier degrades with flex cracking and pinholes. Probiotics, omega oils and effervescent blends need foil; a plain fibre powder does not.
Seal integrity
Most sachet failures are seal failures, not film failures. Powder caught in the sealing jaw leaves a channel that looks fine on the line and leaks at month six. Dye penetration or vacuum testing finds those channels; a visual check does not.
Three-side versus four-side seal
A three-side-seal sachet is formed from folded film and holds more for its footprint, which suits 5-30 g single doses. Four-side seal gives a flatter, tidier pack for granules and small fills. The seal count changes how much film each unit uses.
Label copy on small packs
Every retail unit carries its category's mandatory set: ingredient list, net weight, batch code, expiry, manufacturer address, plus a MAL number if it is NPRA-registered rather than sold as food. On a 60 mm panel that fills a side, so plan artwork around it.
Printed film and cylinders
Printed film is usually rotogravure, and each colour needs its own engraved cylinder, so artwork changes are expensive once cylinders exist. Digital film printing avoids cylinders and suits several flavours from one order. Lock artwork before cylinders are cut.
Formats
Sachets earn their place when the dose is too big for a capsule or the product must stay dry until use: effervescent, probiotics, granulated herbals, oral rehydration salts. Loose-sachet runs start from around 10,000 sticks, so most brands prove a formula in capsules first, which can start from as few as 100 boxes.
Halal & sourcing
The halal question in a sachet is the film as well as the fill. Polyethylene sealant layers use slip additives such as oleamide or stearamide that can be tallow-derived, so food-contact laminates need plant-source declarations alongside the ingredient documents.
