Shell size, fill weight and HPMC versus gelatin
What decides a capsule formulation
A capsule is a volume, not a weight. Fill weight is set by the powder's bulk density and the shell size, so a light botanical extract and a dense mineral salt fill the same size 0 shell at very different doses. Most formulation work on a capsule product happens before encapsulation, in the blend.
Shell size and fill weight
A size 0 capsule holds roughly 400 to 500 mg of a typical powder blend; size 00 holds 600 to 800 mg. Size 00 is the practical swallowing limit for most consumers, and size 1 suits kids and seniors.
HPMC versus gelatin shells
Gelatin shells hold 13 to 16 per cent moisture and turn brittle if a hygroscopic active pulls water out of them. HPMC shells sit at 4 to 6 per cent, are plant-based, and are the safer default for herbal and mineral fills.
Flow, not just dose
Encapsulators dose by volumetric dosator or tamping pin, so a blend that bridges or sticks gives inconsistent fill weight. Silicon dioxide at 0.5 to 2 per cent fixes flow; badly flowing extracts need granulation first.
Liquid and oil fills
Hard capsules can be filled with oils and pastes and then band-sealed, which suits omega oils, MCT-based blends and low-melting actives that cannot be compressed. Softgels are a separate tooling route with a different cost base.
Delayed release
Acid-sensitive payloads such as probiotics, enzymes and enteric-coated fish oil need a shell or coating that survives gastric pH and opens above pH 5.5. Plan this at formulation stage, because it changes the shell and the stability study.
Formats
Capsules suit anything that resists compression: oils, hygroscopic extracts, heat-sensitive actives and multi-ingredient blends where you want no binders on the label. Capsules and tablets can start from as few as 100 boxes, which makes a capsule the cheapest way to test a formula in market.
Halal & sourcing
The halal question in a capsule is the shell. Bovine gelatin needs a certificate covering slaughter and the gelatin plant, not just the capsule supplier. Porcine gelatin is excluded outright. HPMC shells are plant cellulose and remove the question.
